You know the moment. You are standing at oversized baggage in a foreign airport, watching the conveyor belt spit out surfboards and golf clubs, waiting for your bike case to appear. Every minute feels like ten. And then it slides out — upside down, with a fresh scuff across the shell that was not there four hours ago — and you have no idea what is happening inside until you unzip it in the hotel car park.
Flying with your bike does not have to be a white-knuckle experience. I have done it dozens of times across Europe, and I have watched riders around me get it spectacularly wrong. The mistakes are always the same. Underpacked frames. Wrong case for the trip. Insurance that does not actually cover transit. Reassembly at 11pm the night before a race with a multi-tool and a phone torch. All of it is fixable. Every single problem has a known solution, and most of them cost nothing beyond a bit of preparation.

Hard Case, Soft Bag, or Cardboard Box
Three options. Each one has a place. The cycling industry wants you to believe you need a EUR600 hard case for every trip. You do not. But you do need to understand what each option actually protects against.
Hard Cases
A hard-shell case — Bike Box Alan, B&W International, Scicon AeroTech — is a rigid external shell that takes the airline completely out of the equation. Cases can be stacked on top of yours, thrown onto conveyor belts, left in the rain on the tarmac. None of it matters. The shell absorbs the impact. Your frame sits inside a protective cocoon.
The trade-offs are real, though. A hard case weighs 10-14kg empty. Your bike weighs 7-9kg. Add shoes, helmet, tools, and a few spares and you are at 22-28kg before clothing. Most airlines cap oversized baggage at 23-32kg, so weight becomes a genuine constraint. Hard cases are also large — storing one in a flat or a small house is not trivial. And transporting one to the airport requires a car or a very expensive taxi. You are not getting a Bike Box Alan into a minicab.
Cost varies. A Bike Box Alan runs around $600-700. The B&W Bike Guard Curv is in a similar range. The Scicon AeroTech Evolution X is north of $800. These are serious purchases, and they only make financial sense if you fly with your bike regularly — three or more trips a year.
Here is where it gets really interesting. Most hard case damage is not from airline handling. It is from poor packing inside the case. A hard shell with a loosely secured frame is worse than a well-packed soft bag, because the frame bounces around inside a rigid container with concentrated contact points. The case protects from external force. You still need to protect the bike from itself.
Soft Bags
A padded soft bag — Evoc Bike Travel Bag, Scicon AeroComfort, USWE Bike Bag — weighs 5-8kg empty. It stores flat when not in use. It fits in the boot of a normal car. It costs $250-450. For occasional travellers — once or twice a year — a soft bag is the sensible option.
The protection is different. A soft bag absorbs some impact through padding, but it does not stop compression from heavy items stacked on top. The frame is only as safe as your internal packing. Pipe lagging around every tube, foam blocks between the wheels and frame, towels filling every void. Done well, a soft bag provides excellent protection. Done lazily, it is a padded envelope around a collection of carbon and aluminium that is free to shift and collide.
The practical advantage of soft bags is portability. You can fold one into a suitcase or strap it to a roof rack. At the destination, it collapses into a cupboard. If you are staying in a hotel or rental apartment without a garage, a soft bag is dramatically easier to live with than a hard case that takes up half the room.
The Cardboard Box
Here is the thing nobody tells you. A cardboard bike box from your local bike shop is free, disposable, and surprisingly effective for a single trip.
Ask any shop for their latest bike box — they will have several stacked out back and will be happy to give you one. A new bike ships in a box designed to protect a frame worth thousands of pounds during road freight across continents. That same box, with some additional internal padding, protects your bike through a three-hour flight to Mallorca.
Line the inside with bubble wrap. Pad every contact point. Reinforce the corners with packing tape. Wrap the frame tubes in pipe lagging or pool noodles. The whole preparation takes thirty minutes and costs under five pounds.
The advantage for one-way trips is huge. Flying somewhere to start a point-to-point event? Going to Girona for a training camp and shipping the bike home separately? A cardboard box solves the storage problem entirely — build the bike, flatten the box, bin it. No case to cart around, no bag to guard in the hotel room.
The limitation is durability. A cardboard box is a one-trip solution. It will not survive being checked in soaking wet. And it offers less protection against compression than either a hard case or a well-padded soft bag. For a short European flight with a single connection, it is fine. For a transatlantic crossing with a layover in a rainy hub, spend the money on a proper case.
Which One Should You Pick
Let me break this down simply.
Fly three or more times a year with your bike: Hard case. The per-trip cost drops fast and the protection is worth the storage hassle.
Fly once or twice a year: Soft bag. Easier to store, lighter, cheaper, and perfectly adequate with good packing.
Flying one way, or once in your life: Cardboard box. Free, effective, disposable. No shame in it.
Frame worth more than $5,000: Hard case, regardless of frequency. The replacement cost is too high to risk on padding alone.
Packing Your Bike Step by Step
The packing process is the same regardless of which container you use. The container changes how much external abuse the bike can survive. The packing determines whether the bike survives itself.
Before you touch a single bolt, do one thing: photograph everything. Your cockpit from the front. The derailleur from behind. The saddle height marked with tape or a Sharpie line on the seatpost. The stem angle. The brake lever position. These photos save you twenty minutes of fiddling at the other end.
Step 1: Remove the Pedals
Left pedal is reverse-threaded. It turns clockwise to remove. Right pedal is normal — anticlockwise. Use a proper pedal wrench, not a multi-tool. Clean the threads. Drop both pedals into a zip-lock bag and label it. Loose pedals bouncing around inside a bike case are how paint chips happen.
Step 2: Drop the Seatpost
Mark the height with electrical tape or a permanent marker line before you pull it. Some riders measure from the centre of the bottom bracket to the top of the saddle and write the number on a piece of tape stuck to the frame. Either method works. The point is that you can replicate your exact saddle height without a measuring tape and a spirit level at midnight in a hotel room.
Remove the seatpost and saddle as a unit. Wrap the saddle rails in a cloth to prevent them scratching the frame.
Step 3: Turn the Handlebars
Loosen the stem faceplate bolts and rotate the bars 90 degrees so they sit parallel to the top tube. Do not disconnect any cables or housing — that creates a reassembly problem you do not want. Wrap the shifters and brake levers in bubble wrap or a hand towel. Secure the wrapped bars to the frame with a Velcro strap or zip tie so they cannot swing.
If your case requires it, you may need to remove the stem entirely. In that case, loosen the top cap and stem bolts, slide the stem and bars off the steerer tube as one unit, and keep the headset spacers in order. Drop them onto a cable tie in sequence so you know exactly how they go back on.
Step 4: Remove the Rear Wheel
Shift to the smallest cog before you start. Open the quick release or thru-axle. Slide the wheel out. If you are running disc brakes, immediately insert a rotor spacer between the brake pads. This is not optional — if the brake lever gets squeezed during transit (and it will), the pads close on themselves and you will spend twenty minutes at the other end bleeding brakes or wedging the pads apart with a tyre lever.
Place the thru-axle back in the frame and tighten it loosely. This stops the fork legs flexing under compression.
Step 5: Protect the Rear Derailleur
This is where most transit damage happens. The derailleur hangs off the back of the frame with nothing protecting it from a direct impact.
The best option is a derailleur hanger guard — a dummy axle that bolts into the hanger and holds it straight. Some cases include one. If yours does not, you can buy a universal one for under $15. Alternatively, wrap the derailleur in bubble wrap and cable-tie it tight against the chainstay so it cannot swing outward.
If you are running an electronic groupset — Shimano Di2, SRAM AXS, Campagnolo EPS — there is no cable tension to worry about, but the motor unit and battery add weight to the derailleur, making it more prone to swinging. A hanger guard is strongly recommended for electronic drivetrains.
Step 6: Deflate Tyres to Half Pressure
Not flat. Half. Cargo holds are pressurised, but not to sea-level pressure — they sit around the equivalent of 1,500-2,500m altitude. A tyre inflated to 80psi at sea level is fine. A tyre at 100psi could push the bead off the rim at altitude, especially on hookless rims. Half pressure removes the risk entirely.
Tubeless riders: half pressure is fine. The sealant stays put. You will need a pump or CO2 at the other end to reinflate, but that is true regardless.
Step 7: Pad Every Contact Point
This is where lazy packers lose the battle. Every place where the frame touches the case, or where one component touches another, needs padding.
Pipe lagging from a hardware shop is the single best bike-packing material available. It costs pennies per metre, cuts to length with scissors, and wraps around frame tubes perfectly. Cover the top tube, down tube, seat tube, chainstays, and fork legs. Pool noodles work identically — cut them lengthwise and wrap them around tubes.
Fill voids with clothing, towels, or bubble wrap. The goal is zero movement. Pick up the packed case and tilt it. If anything shifts, something will get damaged. If nothing moves, you are done.
Step 8: Secure Everything
Velcro straps inside the case hold the frame to the internal supports. Zip ties secure loose components. The front wheel goes either beside the frame (soft bag) or in a dedicated slot (hard case). Protect the disc rotor with a rotor cover or a piece of cardboard cut to shape.
Put your tools, pump, spare hanger, and any small parts in a bag and tuck it somewhere it cannot rattle. A spare derailleur hanger weighs 20 grams and costs $15-30. Carry one. Always. If the original bends in transit, a spare hanger and ten minutes with an Allen key get you racing. Without one, you are looking for a bike shop in a foreign town on a Saturday morning.
Airline Policies and Costs
Airline bike policies change more often than groupset standards, and they are rarely well-documented on the airline's website. Here is the current state as of mid-2026, but always confirm directly with the carrier before you book.
European Full-Service Carriers
British Airways includes bikes within the standard checked baggage allowance up to 23kg total. No additional bike fee if it fits within your luggage allocation. This makes BA one of the most bike-friendly airlines in Europe, particularly for short-haul.
Aer Lingus charges EUR40-55 each way for sports equipment. Weight limit is 23kg. Must be booked at time of ticket purchase.
Lufthansa and Swiss charge EUR70-100 each way depending on the route. Weight limit is 23-32kg depending on fare class.
KLM and Air France charge EUR60-100 each way. Dimensions are capped at 300cm total (length + width + height combined). Most hard cases and soft bags fit within this.
Iberia charges EUR60-100 each way. Weight limit is 25kg.
European Budget Carriers
Ryanair charges around EUR60 each way. Weight limit is 30kg. Bikes must be booked online at least two hours before departure. Ryanair is surprisingly bike-friendly for a budget carrier — likely because they charge for everything and bikes are just another revenue line.
Vueling charges EUR45-75 depending on when you book. Earlier is cheaper.
easyJet charges around GBP45-65 each way. Weight limit is 32kg, which is generous.
Wizz Air charges EUR35-70 depending on the route. They accept bikes but the policy is inconsistent — some routes, some do not. Check before booking.
US and Transatlantic
Delta charges $150 each way for a bike as oversized checked baggage. Weight limit is 50 pounds (23kg).
United charges $150 each way. Similar weight restriction.
American charges $150 each way.
Southwest treats a bike as regular checked luggage — no oversize surcharge. This is why Southwest has a cult following among US domestic racers.
Aer Lingus transatlantic charges EUR55-75 each way. Given the price of US carrier bike fees, routing through Dublin on Aer Lingus can save you $100 or more each way on a transatlantic trip.
The Rules
Book the bike at time of ticket purchase. Adding sports equipment at the airport is more expensive and sometimes impossible if the hold is full. Call the airline if the website does not have a clear bike booking option.
Weigh everything at home. Hard case (10-14kg) plus bike (7-9kg) plus shoes, helmet, tools, clothing means you are approaching 25kg before you think about it. Know the limit. Exceed it and you pay excess — sometimes more than the bike fee itself.
Print the policy. Airlines contradict their own websites at check-in desks. Having a printed copy of the sports equipment policy — with the price you were quoted online — has saved me at least twice from a check-in agent who insisted the fee was double what I had paid.
Insurance: What Actually Covers Your Bike
Here is the thing nobody tells you about bike insurance and flying. Most policies have an exclusion you have never read.
Home Insurance
Standard home contents insurance in the UK covers your bike at home and sometimes when you are out riding. It almost never covers a bike in transit as checked luggage on a commercial flight. The reasoning from insurers is that the bike is in the care of a third party (the airline) and therefore falls outside personal possession cover. Check your policy wording. If it says "items in your care and custody" or "within the UK," your bike is not covered the moment you hand it to the check-in agent.
Airline Liability
Airlines are liable for damaged checked luggage under the Montreal Convention, which caps liability at approximately $1,700 (1,288 Special Drawing Rights). That sounds reasonable until you price a modern carbon frame. A replacement Cervelo S5 frameset is $4,500. A Specialized Tarmac SL8 is similar. Airline liability covers perhaps a third of your frame cost, and claiming it requires documenting the damage before you leave the airport, filing within seven days, and proving the damage occurred during transit. The process is adversarial and slow.
Specialist Cycling Insurance
This is where the real coverage lives. Policies from providers like PedalSure, Laka, Yellow Jersey, and Bikmo in the UK, or Velosurance in the US, offer transit-specific cover. Look for a policy that explicitly covers:
- Damage during air transit as checked luggage
- Theft from a locked vehicle at the destination
- Mechanical breakdown during the trip (some policies cover this, most do not)
- Race entry fee reimbursement if the bike is lost or damaged before the event
Premiums for a $5,000 bike with transit cover run $200-350 per year. For a single trip, a standalone travel insurance policy with a bike-specific add-on costs $30-60. Given the replacement cost, this is not a difficult decision.
What to Do If Something Arrives Damaged
Document it before you leave the airport. Open the case at the oversized baggage claim, inspect the bike, and photograph any damage with the airline's baggage tag visible in the frame. Report the damage to the airline's baggage desk before you exit the arrivals hall. Get a written Property Irregularity Report (PIR) with a reference number. Without this, your claim is dead.
File the formal claim within seven days. Include photographs, the PIR reference, the original booking confirmation showing the bike fee, and an estimate or invoice for repair or replacement. Contact your insurer in parallel. The airline claim and the insurance claim are separate processes — pursue both.
Reassembly at Your Destination
If you packed methodically, reassembly takes twenty to thirty minutes. If you packed in a rush, reassembly takes an hour and involves swearing.
The Sequence
- Reinflate the tyres. Bring a mini pump or a CO2 inflator. Hotel lobbies do not have track pumps.
- Install the seatpost. Match the tape mark or measurement from your pre-packing photos. Torque the seatpost clamp to spec — over-tightening cracks carbon.
- Reinstall the handlebars. If you rotated the bars, align them using the markings on the faceplate or your reference photos. If you removed the stem, reinstall the headset spacers in the correct order, slide the stem on, and torque the bolts in the correct sequence — top cap first (just enough to remove play), then stem bolts to spec.
- Reinstall the rear wheel. Check that the derailleur hanger is straight. If it looks even slightly off, use the spare hanger you packed. Seat the wheel fully in the dropouts and tighten the thru-axle or quick release.
- Remove the rotor spacer from the brake caliper. Squeeze the lever a few times to push the pads back to the rotor. If the pads feel soft or the lever pulls to the bar, you may need to bleed the brakes — this is rare if you used a rotor spacer, but it happens.
- Install the pedals. Right pedal: anticlockwise to tighten. Left pedal: clockwise. Reverse of removal. Apply a thin layer of grease or anti-seize to the threads.
- Check the shifting. Run through every gear on the rear cassette and both chainrings. If the shifting is off, it is almost always because the derailleur hanger is slightly bent or the cable tension has shifted. A quarter-turn of the barrel adjuster fixes most issues.
- Check the brakes. Spin each wheel and squeeze the lever. The rotor should pass between the pads without rubbing. If it rubs, the wheel may not be seated correctly, the caliper may need recentring, or the rotor may have a slight bend from transit.
The Shakedown Ride
Do not skip this. Ride the bike for twenty minutes before you race or ride seriously on it. Shift through every gear under load. Brake hard from speed. Stand on the pedals and sprint briefly. Listen for creaks, clicks, or anything that sounds wrong. Better to discover a loose headset bolt on a ten-minute spin around the hotel than on a descent at 70kph.
If you arrive the day before your event — which is the absolute minimum, as covered in the full travel guide — you have time for a proper shakedown. If you arrive the same day, you are gambling. And after four months of training, that is a gamble not worth taking.
What to Pack Beyond the Bike
Your bike case or bag has room for more than the bike. Use it. Shoes, helmet, and pedals go in the case — they are the items you cannot race without and cannot easily replace abroad. Tools go in the case. Everything else goes in your suitcase or carry-on.
The Essential Tool Kit
- Multi-tool with Allen keys (2.5, 3, 4, 5, 6mm), Torx T25, and a chain breaker
- Torque wrench if you are running carbon components (a preset one is fine — 5Nm covers most bolts)
- Spare derailleur hanger specific to your frame
- Two spare inner tubes (even if tubeless — a tube is a backup that weighs nothing)
- Tyre levers
- Mini pump or CO2 inflator with two cartridges
- Disc rotor spacers (one per caliper)
- Chain quick link
- Electrical tape and a handful of zip ties
- Small bottle of chain lube
This kit weighs under 500 grams and fits in a pencil case. It covers 95 per cent of roadside and hotel-room mechanicals.
The Carry-On Rule
Anything irreplaceable goes in your carry-on, not in the hold. Your cycling computer, heart rate strap, power meter pedals (if they are the clip-on type), and any prescription eyewear. If the bike case goes missing for 48 hours — and it does happen — you can still ride a hired bike with your own data setup.
Never pack CO2 cartridges in your carry-on. They are prohibited in cabin luggage in most jurisdictions. Checked luggage only, and check the airline's specific policy on compressed gas.
Mistakes I See Every Season
Building and Racing the Same Day
This is the most common mistake and the most avoidable. You arrive at the event location, build the bike in a rush, skip the shakedown, and line up at the start. Kilometre fifteen, the shifting starts hunting. Kilometre forty, you notice the bars are slightly rotated. Kilometre eighty, the rear brake is rubbing because the rotor spacer is still sitting in the bottom of the bike case at the hotel. All of this disappears with an evening arrival and a twenty-minute test ride.
Forgetting the Spare Derailleur Hanger
Derailleur hangers are designed to bend before the frame does. That is their job. But a bent hanger means your shifting is destroyed, and hangers are frame-specific. Your local bike shop stocks maybe four common models. The chances of finding a hanger for a 2024 Canyon Aeroad in a shop in rural Tuscany on a Saturday morning are essentially zero. Carry a spare. It weighs nothing.
No Rotor Spacers
Disc brake calipers close when the lever is pressed, and levers get pressed during transit. Without a rotor spacer, the pads squeeze shut. Reinstall the wheel and the rotor will not fit between the pads. The fix — pushing the pistons back with a tyre lever or a flat screwdriver — risks contaminating the pads with finger oil, which causes squealing and reduced braking power. A pair of rotor spacers costs under $5 and prevents the entire problem.
Over-Inflated Tyres
A tyre at full pressure in a cargo hold at altitude can blow the bead off the rim. On hookless rims, which are now standard on many carbon wheelsets, this is a real risk. Half pressure. Every time.
No Pre-Packing Practice Run
The first time you pack your bike into a case should not be the night before your flight. Do a practice run at home, on a weekend, with no time pressure. Learn where everything fits. Discover that your handlebars do not clear the case wall unless you rotate them a specific way. Find out that your seatpost needs to come out further than you thought. Time yourself. The second packing will take half as long.
The Decision Framework
Flying with your bike is not complicated. It is a process with a finite number of steps, each of which has a correct answer. The riders who arrive at events with intact bikes and stress-free mornings are not luckier than the ones with bent hangers and missing spacers. They just prepared.
Get the right container for your situation. Pack it properly. Insure it. Arrive early. Build it the day before. Ride it before you race it.
